U.S. safety investigators have found signs of metal fatigue in an airplane engine blade that broke during a Ryanair flight in July 2026. The broken blade sent pieces flying into the cabin and shattered a window so badly that a passenger was nearly sucked out. The National Transportation Safety Board (NTSB) released a preliminary report saying about 37 percent of the broken blade showed metal fatigue — tiny cracks that form when metal is stressed over and over again, like bending a paperclip until it snaps (Al Jazeera, 2026-08-14).

The flight took place on July 10, 2026. The plane, a Boeing 737-800 operated by Malta Air (a company that flies for Ryanair), was traveling from Thessaloniki, Greece, to Memmingen, Germany. It had climbed to 16,000 feet when pilots got a warning that the right engine was shaking badly. The shaking got worse fast, then came a loud bang and the cabin lost pressure — meaning the air inside the plane suddenly escaped through a hole. Pieces of the engine hit the side of the plane and broke through into the cabin, smashing the window at row 11.

A flight attendant found a 61-year-old man in seat 11F halfway out the broken window. Other passengers pulled him back in. He had neck and shoulder injuries and burns from friction, and a doctor on board treated him while the plane turned back to Thessaloniki.

Investigators found feathers and bird remains in several parts of the engine. But they have not said that a bird strike caused the blade to break. Records show the engine had been hit by birds four times in the previous year. The blades were checked using a method that sends sound waves through metal to find hidden cracks — similar to how doctors use ultrasound to see inside the body. Those checks happened in November 2025 and May 2026, and neither one found any damage.

The NTSB has not yet figured out exactly what caused the blade to fail, and the investigation is still going.

The big question investigators face is how a blade that passed two safety checks in eight months could still break apart so badly. The sound-wave method is the standard way to find hidden cracks in these titanium blades, but it does not catch everything. Whether the crack was too small to detect at the time of the May 2026 check, or whether the check missed something it should have found, is something the final report will need to address.

The bird remains make the picture harder to read. Hitting a bird can throw an engine off balance and cause vibrations that make an existing crack grow faster, but birds do not start cracks on their own. Cracks begin at weak points in the metal, tiny flaws, or spots damaged earlier. The four bird strikes on this engine in the past year, combined with the fatigue damage found near the base of the blade, point investigators toward a possible explanation: the bird strikes may have pushed an existing crack along faster than anyone expected. The NTSB's caution in not blaming a bird strike reflects this uncertainty.

For airlines flying the Boeing 737-800, the most common passenger jet in the world, the findings will raise questions about whether the current inspection schedule is frequent enough. The NTSB's report lays out the physical evidence, but the final answers, any new safety rules, and updated maintenance guidance will come later as the investigation continues.
